CROWNCUSTOMDOORS built a pair of fully upholstered home theater doors for Jason Gifford in Issaquah, Washington. The project shows how a client sketch, vinyl samples, CAD drawings, custom hardware, photo approval, and export crating come together as one made-to-order theater entrance.This case study is written so homeowners, interior designers, and theater builders can follow the same path: send a pattern, pick a finish, approve drawings, and receive a crate-ready custom door.

Client brief: a matching diamond pattern on both sides

Jason Gifford asked for a custom home theater door based on a diamond (harlequin) soft-pack design. The inspiration photo showed a gray padded diamond field. The requirement was clear:

  • The same upholstered diamond pattern on the front and the back
  • A white vinyl (many “whites” exist; the exact shade had to be chosen from physical samples)
  • Custom statement hardware in a unified matte black finish
  • Built to the client’s dimensions after CAD approval

The result is a pair of white diamond-tufted double doors in a black frame, with a black diamond center panel and a circular film reel pull.

Step 1 — Color selection: shipping white vinyl samples to Issaquah

 

White vinyl is not one color. Display screens shift cream, ivory, cool gray, and bright white. To avoid a mismatch, we photographed several white leatherette options together with a stained wood sample, then shipped physical swatches by international courier to Jason’s address in Issaquah, WA.

Each swatch is coded on the reverse so the client and the factory use the same language:

Jason selected Code 530-12. That code became the production color for both faces of the doors. Physical samples remain the most reliable way to lock vinyl color for custom upholstered doors, acoustic panels, and theater walls.

Step 2 — CAD drawings after color and pattern are locked

 

Once 530-12 was approved, we combined:

  • Client-supplied opening sizes
  • The diamond soft-pack layout (front and back)
  • Hardware locations (film reel pull, push plates, kick plates)
  • Frame and sightlines

We issued CAD drawings of the front and back. Production did not start until Jason confirmed the drawings. That step prevents costly changes after foam, vinyl, and plated metal are already cut.

Step 3 — Custom hardware, plated as one family

 

The bright metal pieces on this set were specified as a coordinated black suite:

  • Film reel pull — originally aluminum; finished matte black
  • Push plates — stainless steel; finished matte black
  • Kick plates — stainless steel; finished matte black

The production flow is: raw or uncoated part → black coating / electroplating → install on the upholstered leaves. Unifying aluminum and stainless in the same matte black keeps the film-reel motif from competing with mixed metal tones.

The finished front shows white diamond tufting, a black center diamond, and the circular reel handle spanning both leaves. The reverse repeats the diamond field so the theater side and the hallway side feel intentional.

Step 4 — Shop photos before the crate leaves
 
When fabrication was complete, we sent workshop photos of the assembled pair (black frame, white 530-12 vinyl, black reel handle, black base). Jason confirmed the doors were ready to ship.
 
Photo approval is the last design gate: pattern alignment, vinyl sheen, hardware color, and overall proportion are checked against the approved CAD set.

Step 5 — Export crate and worldwide delivery

 
The pair was packed in a wood export crate, strapped, labeled FRAGILE / HANDLE WITH CARE, and marked for:

A print of the finished door was attached to the crate so handlers can identify the contents without opening the box. The crate sits on a pallet with casters for yard and dock movement. This is the same packing method used for other long-distance custom theater door shipments.

FAQ

Why ship vinyl samples instead of picking from a photo?
White and off-white vinyls read differently on phones, laptops, and under warm vs. cool lighting. Codes on the back of each swatch (530-1, 530-2, 530-3, 530-12, 530-17, 530-55) keep the factory and the client on the same SKU.
 
Can the diamond pattern run on both faces?
Yes. This order specified matching soft-pack geometry on the front and the back so the door reads as a theater piece from the corridor and from inside the room.
 
What is custom on the hardware?
The film reel pull, push plates, and kick plates were finished to the same matte black so aluminum and stainless steel do not show as two different metals.
 
When does production start?
After the client signs off on color and CAD. Photos of the completed doors are sent again before crating.
